A backup gas cooler was purchased and planned to be stored onsite in a laydown area at the Cape Fear STAR® site. This laydown area is directly beside a stormwater pond where analytical stormwater monitoring is performed. The site’s stormwater permit requires Total Suspended Solids, Chemical Oxygen Demand, Non-Polar Oil and Grease, Copper, Lead, and Zinc to be tested. It was found that the gas cooler is predominantly made of zinc and may leach zinc as it it exposed to stormwater which would increase the zinc level in the pond and cause the site to exceed their stormwater benchmarks.
The site covered the gas cooler to prevent stormwater exposure and zinc leaching from the equipment. This good catch prevents the site from potentially exceeding their benchmark limits and having to complete a Tier One Response to the State.

While operating the secondary plant at first light, the operator noticed smoke coming from the back of one of the main transformers feeding the MCC. Management was notified immediately, and the area was blocked off. The local power cooperative arrived within 30 minutes; they replaced the burned wires, and operations resumed. The plant has segregated the parking area with concrete barriers.

Athens, like many sites, experiences significant employee turnover. Currently, 50% of the employees at Athens have less than two years of experience. New hires need time to become familiar with the plant, whether that’s the names of screens or crushers or the settings for a given operating mode. Labeling screens and crushers with their names, media opening/closing side settings, and the LOTOTO bucket in the MCC simplifies communication and helps prevent mistakes in plant setup or energy isolation for new hires.

An aggregates operation must set the close-side setting of its crushers each day before beginning production. The close side setting is measured by dropping three foil balls on different sides of the crusher cavity and measuring the smallest dimension of the resulting crushed foil pucks. It takes 5-10 minutes to create enough foil balls to perform this task each morning, potentially delaying plant start up.
Athens Quarry created a dedicated job box with rolls of foil and storage for foil balls which was placed next to the crushing platform. During the day, when an employee has free time, they can make up bunch of foil balls and store in the job box. This eliminates any wasted time in the morning looking for foil or creating new foil balls to check the crushers.
10 min per day x 240 days per year x 600 tph = 24k additional tons that could be produced, or alternatively 40 hours less operating time to meet demand.

Tommy Burbage has assembled a trailer with a variety of hands-on training simulations related to fly ash operations (flange alignment, butterfly installation, belt alignment, and bin vent and baghouse cleaning). These exercises and simulations allow him to train individuals on proper practices and equip them with the knowledge of how to approach a situation if something goes wrong. Future plans: install a television for presentation material to accompany training sessions and air conditioning for warmer months.

The Eno River Association, Friends of the Mountains-to-Sea Trail, and Heidelberg Materials partnered for a volunteer cleanup along the Eno River between Stanley Road and Teer Quarry. The effort brought together 24 volunteers who removed approximately 45 cubic yards of debris, including discarded picnic tables, rollaway bins, and more than 20 large trash bags, while also treating over 50 invasive fig buttercup plants. The Durham Aggregates Group supported the event with site access, equipment, and meals.
